Eliot, follow up on 51/64" bushing...
I was mindlessly watching videos and one by John Heisz on his I Build It channel on YouTube popped up called Make Inlays the Easy Way Perfect Fit Ever Time. (I found it on YouTube later)
He used a 1/4" bit and 5/16 and 51/64" bushings. I have done the same thing without the 51/64" bushing and I don't understand his math. You might want to go watch it. If you want to know how I did it I will be glad to explain once I actually remember.

Eliot, I made a pattern that has four different sizes of butterflies. And I figured out the sizes of bushings to use. (I will have to look at what I did if you want to know what bushings) Anyway, I can cut as many butterflies as I want or need and then cut as many pockets for them as I need. I could do a dozen or more in a table top if that is what it took. Fairly easy. You do have to mark the butterflies for left and right even though the look and were supposed to be symmetrical. Close but not perfect.
I was thinking that he may have been cutting the recesses 1/64" over size on purpose but I don't think so. I fiddled with the math and gave up. I will also have to check my 5/16" bushing to see if you can pas a 1/4" bit through it. It's going to thin and snug if it will work.

I never have never used butterflies, but have done some inlay using router guide bushings. I always start with the positive part, cut a template around that, and then use the template to cut into the final board. This is how I recently made the cutout for my router plate in my new router table. I have always managed to get it right with some combination of router bushings -- but never the 51/64. I still don't know what this odd fraction is used for. I called Porter Cable about it. It was a live chat. They knew nothing.

The Porter-Cable 42042, 51/64" guide bushing made to be used on a Porter-Cable Model 59380 butt hinge fixture to inset butt hinges with a 1/4" radius. Here is the owners manual and the guide bushing numbers are on page 11. Nothing odd or mystical, that is just what the fixture called for and every manufacturer of aftermarket guide bushing has duplicated the 7 piece set Porter-Cable started using in the 1950s. https://www.portercable.com/GLOBALBOM/QU/59381/1/Instruction_Manual/EN/En892644.pdf

At least I have the Black and Decker version. Probably hung a hundred doors with it. Had it for about fifty years. Never used that bushing. Now days I use it just often enough to have forgotten everything and having to start all over. About five years ago I helped a friend buy a house for his daughter and SIL and changed out all the doors from flat luan doors to six panel ones. Had just gotten my track saw and used that to cut them all to the correct length off the floor.

Leave it to you to get to the bottom of the mystery! Now I know how to set hinges in a door.It still seems overkill to me.
