You state the plane is 95% . Seems little is left to have been rusted and then derusted?

I do not understand the "porous" description. I looked this stuff up and it is going to turn iron oxide into some black phosphate compound which should leave a layer of black stuff on the previouly rusted surface. The converted rust will be porous. Are you claiming this treatment somehow renders the intact cast iron porous? I do not see any chemistry where this stuff will affect cast iron other than leaving behind a coating of the Evaporust material, if it was not washed off.

A picture would be useful to explain what you are seeing.
