I'm thinking I will just size it up a little and use my mill with a standard ball cutter - basically how your friend does it.

The forend is secured by front and rear caps, so it really doesn't need to be a super snug fit. I could always backfill by waxing the tube and pouring 5 min epoxy into the gap if I later found it crucial to get a tight fit.
